Where did the weight come from?
From the frame, the framing and the skin, in that order. Ultra-lite fifth wheels use a lighter gauge main frame, aluminium wall studs in place of steel or heavier aluminium sections, thinner fiberglass skins over a thinner laminate, and composite panel substrates rather than plywood. Cabinet carcases are lighter, tanks are smaller and the roof structure is trimmed.
The point of all that is a trailer a half-ton truck can legitimately tow, and it is a real achievement. The consequence is that the whole assembly deflects more under the same load, and the places where deflection concentrates see it more often.
None of that makes an ultra-lite a poor trailer. It makes it a trailer where marginal repairs do not last, because there is less material to absorb a bad decision. Repairs need to restore the design stiffness rather than simply close a gap. Delamination repair is posted at $1,500 to $20,000 across 10 to 100 hours.
What is flex cracking and where does it appear?
It is cracking in the outer skin caused by the structure behind it moving further than the skin can follow. It is not impact damage and there is often nothing to see on the inside of the wall.
On an ultra-lite it appears in a very consistent set of places: at the upper corners of window and door openings, radiating diagonally; at the front of the sidewall where it meets the front cap; along the line where the upper deck steps down to the main body; and around slide openings. All of those are stress concentrations, and all of them are working harder on a light structure.
The repair is to open the area, establish whether the framing behind is intact, add reinforcement where the original was marginal, then repair the laminate properly rather than filling the crack. Does pin weight matter this much?
Yes, and it is the number most owners of these trailers underestimate. Ultra-lite fifth wheels are sold on half-ton towability, and the marketed dry pin weight assumes a trailer with empty tanks and nothing in it. Loaded for a real trip, the pin weight can climb by hundreds of pounds, and almost all of that lands on the tow vehicle's rear axle.
What the shop sees as a result is not truck damage, it is trailer damage. A trailer being towed nose down because the truck is squatting sees a different load distribution than it was designed for. Front cap stone damage worsens, the front landing gear takes more shock on hitching, and the upper deck floor carries more dynamic load.

How is the roof different on a light trailer?
Thinner and less supported. Roof structure is one of the easiest places to remove weight, so ultra-lite roofs typically use lighter trusses at wider spacing with a thinner decking under the membrane. That is fine for weather. It is not fine for walking on, and owners find that out on a ladder with a bucket of sealant.
A foot placed between trusses on a thin deck creates a permanent depression, which then holds water, which then works on the membrane and the sealant around the nearest penetration. Half of the ultra-lite roof leaks that come in started as somebody's footprint.

Questions we get asked
I have cracks at the corners of my windows but no impact damage. What are they?
Flex cracks. The structure behind the skin is deflecting further than the laminate can follow, and window corners are stress concentrations. Filling them cosmetically puts the same crack back. The repair opens the area, checks the framing, adds reinforcement where the original was marginal and rebuilds the laminate.
Is an ultra-lite less durable than a conventional fifth wheel?
It is built with less margin, which is a different thing. Used within its design and maintained properly an ultra-lite lasts well. Overloaded, towed nose down or repaired with cosmetic patches, it shows the shortfall quickly because there is less material to absorb the error.
Can I walk on my ultra-lite roof to reseal it?
Only on the trusses, and most owners cannot tell where those are. A footprint between trusses on a thin deck leaves a permanent depression that holds water, and that is the origin of a great many light trailer leaks. Having the reseal done in shop avoids the problem entirely.
Do you repair aluminium framing as well as steel?
Yes, and it needs different methods. Aluminium wall framing cannot simply be welded the way steel can without affecting the surrounding material, so repairs use let in sections, mechanical fastening and bonding depending on the member. The joint dictates the method before any tool comes out.
How does this differ from a standard fifth wheel repair?
The load paths are the same but the tolerances are not. On a standard unit a marginal repair often survives because the surrounding structure carries it. On an ultra-lite the surrounding structure has nothing spare, so the repair itself has to restore the original stiffness rather than just close the damage.
