Skoolie Repair: Roof Raises, Rivets and Rust Lines

A skoolie is a school bus converted to living space, usually with windows deleted, the roof raised and the original floor removed. Why is a roof raise the first thing to inspect?

Because it is the largest structural change anyone makes to a bus, and it is very often made by somebody doing it for the first time. A school bus roof is tied to the sides through the window pillars, and the whole assembly resists rollover as a unit. Cutting it, lifting it and adding a band of new material in between interrupts every one of those load paths at once.

Done well, the pillars are spliced with properly sized inserts, welded on both sides, and the skin band is fastened and sealed to a plan. Done quickly, the pillars are butted, tacked and covered with a strip of sheet and a great deal of sealant. From outside, on a fresh build, the two look identical.

The symptoms of the second version arrive within a couple of years: a horizontal line of sealant cracking, water tracking down the inside of a pillar behind the panelling, and paint lifting along the band. Correcting it means opening the band, cutting out the tacked splices and doing the joint properly. Structural welding is posted at $750 to $20,000 across 5 to 80 hours. What happens where the windows used to be?

Most conversions delete some or all of the passenger windows and fill the openings with sheet steel. The window opening on a school bus has a rolled flange, a drain path and a drip edge, all designed around a window that is no longer there. Filling it changes how water behaves across the whole side of the bus.

Two failure patterns dominate. The first is a panel fastened with self tapping screws and sealant rather than welded, which flexes independently of the body and eventually breaks the sealant line along the top edge. The second is a welded panel that was welded well but never had the inside of the seam treated, so corrosion starts on the hidden side and works outward until it shows as a rust bloom through the paint.

The correct method is a fitted panel, welded, with the weld dressed, the back side treated and the whole area primed and refinished as one. Panel replacement work sits at panel replacement, and rust treatment with anti corrosion coating is posted at $400 to $3,500 across 2 to 14 hours.

Why does the original floor cause so much trouble?

Because school buses carry a plywood floor over a steel deck, and by the time a bus reaches its second life that plywood has spent fifteen winters absorbing whatever came through the door. Conversions strip it out, which is the right call, and then discover the steel underneath.

  • Surface scale across the whole deck, which is normal and treatable.
  • Perforation along the outer edges where the deck meets the body sill and water sat under the plywood.
  • Corrosion around every seat bolt hole, several hundred of them, each one a moisture path.
  • Section loss at the wheel wells, which are formed panels and thin to start with.
  • Rot in the crossmembers under the deck, which is a structural finding rather than a cosmetic one.

What gets done depends on what is found. Sound steel is treated and coated. Perforated areas are cut out and let in with new material. Floor repair and replacement across wood, aluminium and steel deck is posted at $500 to $9,500 across 4 to 40 hours. Doing this before the build goes back in is the difference between a bus that lasts and one that gets torn apart again in five years.

Can the conversion systems be sorted out at the same time?

Yes, and on a skoolie it is usually sensible, because everything is already open. Most skoolies run a substantial solar array, a lithium bank, an inverter and a twelve volt distribution system, all installed by the owner. Solar panel installation, rigid or flexible with MPPT control, is posted at $1,500 to $12,000 across 8 to 40 hours.

Twelve volt and 120 volt diagnostics and repair runs $285 to $5,000 across 1 to 20 hours, and insulation and sound deadening sits at $750 to $4,500 across 4 to 20 hours. On a steel bus the insulation question is not comfort, it is condensation: an uninsulated steel rib in a heated bus is a surface that water will find every night.

Questions we get asked

I bought a finished skoolie. What should be checked first?

The roof raise band, the deleted window panels and the floor, in that order. All three are hidden by the interior finish, all three are where amateur work concentrates, and all three are expensive to correct later. An in shop damage evaluation gives you a written account of what is actually behind the panelling.

Is a raised roof safe?

It depends entirely on how the pillars were spliced. A properly executed raise with sized inserts welded on both sides restores the load path. A butted and tacked joint does not, and it is not visible from outside. The shop can open a section, assess the splices and rebuild them correctly where they fall short.

Can you paint a bus a different colour?

Yes. Full paint refinish is posted at $5,000 to $35,000 across 40 to 250 hours depending on length and preparation needed, and the booth at the Yorba Linda facility takes a full size bus. Preparation on a bus that has been repainted before is usually the largest part of the labor.

Do you take on partly finished skoolies?

Regularly. The common pattern is an owner who completed the demolition and the shell work and stalled at electrical and plumbing.
