When Replacing a Cap Costs Less Than Repairing One

What is the crossover point between repair and replacement?
It is an hours calculation, not a severity judgement. Repairing a damaged cap costs labour that scales with area and curvature. Replacing it costs a panel, plus the labour to remove, fit, bond, seal and refinish. When repair hours climb past that fixed figure, replacement wins, and it usually produces a better surface.
Three patterns push a job across that line. Damage spread across multiple curves, because each curve is faired separately and there is no efficiency gained. Damage at the panel edge, where the bonding flange and the seam are involved and the repair has to reconstruct the joint. And damage in more than one place, where three separate repairs on one cap add up to more than one replacement.
Two things push back the other way. A panel that is discontinued, which forces either a used part hunt or a moulded reproduction. And a coach with a graphics scheme that is no longer available, since a new cap arrives in gel white and the scheme has to be recreated, which is real cost under custom paint and graphics.
How is a cap actually removed and refitted?
Carefully, because everything mounts to it. A front cap on a Class A carries the windshield, the mirrors, the headlights and marker lights, the wiper mechanism, sometimes the entry step surround, plus wiring for all of it. A rear cap carries the ladder, the lights, the camera and often the spare carrier.
Removal starts with all of that coming off and being catalogued. Then the seam gets opened. Caps are bonded and mechanically fastened to the sidewall and roof structure at a flange, usually under a trim strip or a covered seam, so the trim comes off, the fasteners come out and the bond line is cut.
Fitting the new panel is the part that decides how the job looks. The cap has to sit so that its edge follows the sidewall plane, the roof line runs true across the joint and every opening it carries lines up with what mounts to it. That is dry fitted, shimmed and checked repeatedly before any adhesive is committed.
Then it is bonded with structural adhesive, fastened at the flange, the seam sealed, and every penetration resealed. Components go back, glass is set, and the whole assembly is water tested before refinish.
What happens when the panel is no longer made?
This is common. Coach manufacturers change moulds, discontinue models and go out of business, and a cap for a fifteen year old floor plan may simply not exist as a part.
- Used panel sourcing
- Salvage units, dismantlers and specialist brokers. The advantage is an exact match. The risks are shipping damage on a large fragile moulding, and a donor panel that has its own delamination or repair history.
- Moulded reproduction
- A mould is pulled from an intact panel, on the vehicle itself where the damage is one sided, or from a donor. A reproduction cap is then laid up from that mould. It costs more and takes longer, and it is often the only path on an older or a rare coach.
- Sectioned replacement
- Where only part of the panel is damaged, a section is cut out and a new section bonded in with a scarfed joint, then faired across. It leaves a repair rather than a new panel, but it avoids the sourcing problem entirely.
Special order panels require a full non refundable deposit at order, because a moulded cap for a discontinued coach cannot be returned. That is disclosed at authorization rather than at delivery.
What should you expect on timeline and cost?
Parts lead time dominates. A cap that is in stock at a supplier is weeks. One that has to be moulded is longer, and the mould work has to happen before the vehicle is torn down so the coach is not sitting open. Sequencing that correctly is a scheduling decision that saves owners weeks of storage.
Refinish is the second block. A replacement panel arrives unfinished or in a base gel colour, so full refinish of the panel and blending into the adjacent sidewalls is always in scope. On a coach with a full body paint scheme, the blend can extend well past the panel.
Jobs over $2,000 take a 50 percent deposit at authorization, with an additional 25 percent when parts arrive on jobs over $10,000, which most cap replacements are. Will the replacement panel match my existing graphics?
Not as delivered. A new panel arrives unfinished or in base gel, so the scheme is recreated in paint or in cut vinyl and blended into the adjacent panels. Where the original decal is discontinued, the pattern is recreated from photographs and measurements of the undamaged side.
Is a replaced cap as strong as the original?
It is the same moulding bonded to the same structure with structural adhesive and mechanical fastening at the flange, so the assembly returns to its designed strength. The bond line is the critical detail and it is why fit is dry checked before anything is committed.
