Why a Sidewall Bubbles Long After the Leak Was Fixed

Delamination is bond failure between the outer fiberglass skin and the substrate behind it, showing as waves, bubbles or a hollow sound rather than as a crack. On sidewalls, roofs and slide faces the posted band is $1,500 to $20,000 across 10 to 100 hours, and the extent is always larger than the visible area.

What is delamination and what causes it?

A laminated wall is a stack held together by adhesive: fiberglass skin, adhesive, luan or composite substrate, foam or stud core, interior panel. Delamination is the adhesive letting go. Nothing is broken, nothing is torn, the layers have simply stopped acting as one panel.

Three things cause it, and usually in combination. Water is the main one. A leak at a window frame, a seam, a marker light or an awning rail wicks into the substrate, the luan swells, and swollen wood pushes the skin off its adhesive. Heat is the second: a dark sidewall in Southern California sun reaches temperatures that soften the adhesive, and repeated cycling weakens it. Flex is the third, most visible on slide faces, which travel in and out and flex every cycle.

The reason a wall keeps bubbling after the leak was fixed is that the substrate is already wet and already swollen. Drying does not restore its dimension and does not restore the bond. Sealing the leak stops it spreading; it does not repair what has already failed.

Southern California owners see a distinct pattern here: less rain driven intrusion than northern climates, more heat driven bond failure on south facing walls and roofs, and a lot of failures that trace back to a single unsealed penetration that leaked twice a year for a decade.

How far does it really go?

Further than it looks, every time. The visible ripple is the part where the skin has enough unsupported span to move. Around it there is always a zone where the bond has failed but the skin is still held flat by the panel's own stiffness, and that zone can be feet across.

Mapping it is a tap test, worked in a grid across the whole wall rather than around the bubble. Bonded areas ring; delaminated ones thud. The boundary gets taped, and on a badly affected coach the taped area routinely covers a third of a sidewall.

Moisture mapping runs alongside it. A meter reads through the interior panel and around every penetration, which distinguishes a dry heat driven delamination from a wet one. That distinction sets the entire repair strategy, so it happens before anything is quoted.

The last part of the survey is finding the source. Water in a wall came from somewhere: a window seal, a clearance light, a seam, a rub rail screw, an awning rail, a slide seal or the roof edge. Repairing a wall without fixing the source produces a beautiful panel that fails again, which is why sealing work under roof repair is frequently scoped alongside.

Injection or panel replacement: how is that decided?

Moisture decides it. Dry delamination can often be injected. Wet delamination cannot.

Resin injection
Small ports are drilled through the skin into the void, structural adhesive is injected to fill it, and the panel is clamped or vacuum pressed flat while it cures. It works when the substrate is dry and sound and the void is accessible. It is the lower cost path and it leaves the interior untouched.
Sectioned repair
The affected skin is cut back to bonded material, the wet or crushed substrate is removed, new substrate is fitted and bonded, and the skin is rebonded or replaced with matched laminate. Required whenever the substrate is wet, rotted or crushed.
Full panel replacement
Where the affected area covers most of a wall, replacing the panel section from seam to seam produces a better and often cheaper result than a very large sectioned repair, and it crosses into full fiberglass panel replacement.

Injected repairs are the low end of the $1,500 to $20,000 band. Sectioning with interior removal, substrate replacement and full sidewall refinish is the top of it. The clamping and vacuum stage is what most owner attempts miss: adhesive injected into a void that is not then held flat under pressure cures in the shape of the bubble.

What can you check before it gets expensive?

Delamination is cheap to catch early and brutal to catch late, and the checks take ten minutes.

  • Sight down each sidewall from the front corner in low angle light, morning or late afternoon. Waves and ripples that show in raking light are invisible head on at noon.
  • Tap along the wall with a knuckle at waist height, walking the length. Listen for the change from sharp to hollow.
  • Press gently with a flat palm on any area that looks suspicious. A panel that gives and springs back is unsupported.
  • Check the slide faces specifically, both extended and retracted, since they flex more than any other panel.
  • Inside, feel the wall behind furniture and in closets for cold or damp spots, and look for staining at the base of window frames.

Questions we get asked

Can delamination be repaired without touching the interior?

Yes when the substrate is dry and injection is appropriate, since all the access is from outside. Once the substrate is wet, the repair needs the interior open to remove and replace it, and that changes both the cost and the calendar time significantly.

Does delamination affect the strength of the wall?

Yes. A laminated wall gets its stiffness from the layers acting together, so once the bond fails the wall carries load as separate thin layers instead. On a slide face or around an opening that loss of stiffness shows up as flex, cracking gelcoat and doors that stop closing squarely.

Will it spread if I leave it?

Almost always. The unsupported skin flexes, which peels adhesive at the boundary, which enlarges the unsupported area. Add heat cycling and any remaining moisture and the progression is steady. Early sectioned repairs are a fraction of the cost of a full sidewall.

Is delamination covered by insurance?

Rarely on its own, since carriers treat it as gradual deterioration rather than a sudden loss. Where it results from a covered event, such as impact damage or a storm related leak, the resulting delamination is usually part of the claim, which is why documenting the cause matters.
