Cracked Outriggers, Sagging Subframes and What Causes Them

Subframe repair addresses the secondary structure bolted or welded to the main rails: outriggers, crossmembers, slide support boxes, tank cradles and jack mounts. What is the subframe and why does it fail first?

The main rails run the length of the vehicle and carry the primary load. Everything cantilevered off them is subframe: outriggers that support the floor out to the sidewall, crossmembers that tie the rails together, the boxed structure that carries a slide room, cradles that hold holding tanks, and the plates that jacks and steps bolt to.

Subframe fails before the main rails for a simple reason. It is lighter, it sees the same cycles, and it carries load in bending at a fixed point rather than in tension along a length. A steel outrigger welded to a rail flexes a few thousandths every time the vehicle crosses a driveway apron. Do that ten thousand times and the weld toe, where the heat affected zone meets parent metal, starts a crack.

Corrosion accelerates all of it. An outrigger that sits under a shower pan drain, a tank cradle that catches road spray, a jack mount that collects water in a boxed section: those are the places rust starts on a coach that otherwise looks clean.

The failure is progressive and quiet. A hairline crack at one weld toe transfers load to its neighbors, which then crack in turn. By the time a floor feels soft over an outrigger, several have usually gone.

How do you find a crack you cannot see?

Clean, then look, then load it.

Cleaning comes first because a fatigue crack under scale and undercoating is invisible. The suspect area gets wire wheeled back to bare metal, at which point a crack shows as a fine dark line, often with a rust weep running from it because water has been wicking in and out.

Then the area gets loaded. A jack under one point and gentle pressure, watching the suspect line with a light held at a raking angle, will open a live crack visibly. A crack that does not move under load is either arrested or it is a paint line, and telling those apart before welding matters.

Dye penetrant is used where the geometry hides the crack tip, which is common where an outrigger meets a rail flange. The dye wicks into the crack, gets wiped off the surface, and a developer pulls it back out to show the true extent, which is almost always longer than the visible portion.

The last check is a survey rather than a spot inspection. If one outrigger cracked from fatigue, its neighbors have seen the same cycles. Repairing the loudest one and releasing the vehicle guarantees a return visit, so the whole run gets inspected while the access is open.

What does the repair sequence look like?

Access is usually the biggest single block of hours. Tanks, plumbing, wiring, skirting and underbelly membrane come off around the work area, and on a coach with an enclosed heated underbelly that is real time on both ends.

Then the crack is stopped. A small hole drilled at each crack tip removes the stress concentration so the crack cannot run further while the section is handled. The cracked area is ground out to a prepared joint, welded with matched process and filler, and the weld is dressed so there is no new stress raiser at its toe.

Reinforcement follows, and it is the part that decides whether the repair lasts. A crack that came from fatigue will come back unless the load path changes, so a gusset or a doubler is added to spread the load away from the original point rather than simply restoring what failed. Sizing that reinforcement is judgment: too small and it does nothing, too large and it just moves the crack to the edge of the plate.

Corroded sections get cut out and replaced with matched material rather than welded through. Then everything is coated, the underbelly closes, and the vehicle is loaded and rechecked.

Structural labor posts at $210 per hour. Where the subframe supports a slide room, the room gets cycled and its geometry rechecked afterward, since a sagged support box is a common root cause on slide room structural repair.

What are the early warnings from inside the coach?

Subframe problems announce themselves upstairs before anyone crawls underneath.

  • A floor area that flexes underfoot near the sidewall, particularly along the aisle side of a slide opening.
  • Interior trim separating at a floor to wall junction, or a baseboard that developed a gap along one run.
  • A slide room that began to drop at its outer edge, or that started needing a shove at the last few inches.
  • A jack or step that now sits at an angle, or a jack pad that no longer contacts flat.
  • Rust streaks appearing on the underbelly membrane or running down the outside of the skirt.

Any of those justifies an inspection. Structural damage assessment runs $250 to $600 across 1 to 3 hours and produces the map of what is cracked, what is corroded and what is sound. Can a cracked outrigger just be welded shut?

It can be welded, but welding alone restores the same geometry that failed, so a fatigue crack usually returns within a season. The durable repair drills the crack tips, prepares and welds the joint, then adds reinforcement that moves the load away from the original stress point.

Is a soft floor always a subframe problem?

No. Soft floor is more often a wet subfloor from a leak, which is a laminate problem rather than a steel one. The two are told apart by where the softness is: a general soft area points at water, while flex specifically over a support point with a solid feel between points points at the structure.

Do you repair aluminum subframe on lightweight trailers?

Yes. Aluminum cracks from fatigue more readily than steel does and it is less forgiving of a poor repair, so cracked aluminum sections are typically replaced rather than welded through, with reinforcement sized to spread load rather than to add thickness at the failure point.

How long does subframe work take?

The welding is often a day. The access around it is the rest. Removing and reinstalling tanks, underbelly, plumbing and wiring routinely takes longer than the structural repair itself, which is why the posted band runs to 80 hours at the top.
