Rebuilding a Coach After Damage That Touched Every System
Full collision restoration is a rebuild rather than a repair: structure, skins, roof, interior, glass and systems all returned to service on one vehicle. When does a repair become a restoration?
When the work stops being a list of damaged areas and becomes a rebuild sequence. The practical test is whether more than one major system is open at the same time. If the sidewall is off and the floor is out and the roof membrane is peeled back, the vehicle is no longer a coach with damage, it is a structure being reassembled, and it has to be planned that way.
Three situations produce this. The first is severe impact, typically a rollover or an underride, where energy went through several planes at once. The second is long term water intrusion discovered during collision teardown, where the impact revealed a subfloor that was already failing. The third is a deliberate decision: an owner with a discontinued floor plan, a vintage coach or a heavily specified custom build who would rather rebuild than replace.
In shop today the range runs from a mid century Flxible coach to current model Sprinters, which is the practical reason this shop can take restoration work at all. The tooling, the bay length and the paint booth capacity are already sized for it.
Why does sequence matter more than any single operation?
Because on a rebuild, finishing something in the wrong order means doing it twice. The rule is simple and it is expensive to break: nothing that will be disturbed later gets finished first.
Structure comes first and gets signed off with measurement, not with a look. Floor and subfloor next, because everything above them references their plane. Sidewalls and roof after that, since both tie into the floor edge. Then exterior penetrations get cut and sealed while there is still access from inside. Only then does interior finish start, and paint is scheduled around it so freshly refinished panels are not being climbed over during cabinet installation.
Systems run alongside rather than after. Wiring, plumbing and LP lines get routed while walls are open, then pressure tested and load tested before anything closes over them. An LP line that leaks behind a finished wall costs three days to reach; the same test performed while the wall is open costs twenty minutes.
Glass and trim go last, and the vehicle sits through a water test before it is called finished. Every restoration that skipped that step found its leak in the owner's driveway instead.
Where does the money go on an eight hundred hour job?

Full paint refinish alone is $5,000 to $35,000 across 40 to 250 hours, and it is a line item inside the restoration rather than an extra. Interior remodel work runs $1,500 to $50,000 across 20 to 250 hours on its own. Stacking those two explains most of the distance between a $30,000 rebuild and a six figure one.
Parts carry 100 percent markup under $100 and 35 percent over $100, and special order parts require a full non refundable deposit at order, which on restoration work is common because caps, glass and trim for discontinued models are made to order rather than stocked.
Is rebuilding worth it on your vehicle?
Four questions answer it honestly.
- Can you replace what you have? A discontinued floor plan, a coach length that no longer exists or a chassis specification you cannot buy new makes rebuilding rational at numbers that would otherwise look absurd.
- Is the chassis sound? Coach structure is rebuildable. A chassis with severe corrosion or a compromised frame rail is a different conversation, and it gets answered during structural damage assessment.
- How much of the interior survived? Interior square footage is the quietest cost driver on a restoration and the easiest one to underestimate from a walkthrough.
- What is the timeline you can live with? These jobs occupy a bay for months. An owner who needs the vehicle in six weeks should be looking at a scoped repair instead.

Questions we get asked
Can you rebuild a coach the manufacturer no longer supports?
Yes, and most restoration work is exactly that. Where a part is discontinued it gets fabricated: molds pulled from the sound side, panels formed, brackets welded up. That fabrication time is why restoration bands run to the top of the posted range.
Will insurance pay for a restoration?
Sometimes partially. A carrier pays to restore the vehicle to pre loss condition, not to improve it, so betterment items and owner requested upgrades are billed separately. Where a vehicle was declared a total loss and bought back, the rebuild is typically customer pay.
How do you keep a job this long from drifting?
Stage gates. Each block closes with a documented check before the next opens, and the owner sees photographs at each gate. Drift on long jobs comes from starting the next stage before the last one was verified, so the sequence is enforced rather than suggested.
