## The roof cap is a separate structure glued to a steel van

Owners tend to think of a high-cube as a tall van. It is more accurate to think of it as a standard van with a second structure fastened on top. The raised cap is fiberglass or a composite laminate, moulded as a shell, and it lands on the factory steel roof rail where it is bonded with structural adhesive and mechanically fastened along the flange, then sealed.

Two materials with different expansion rates meeting at a glued flange is the whole story of this vehicle. Steel and composite move at different rates every time the van heats up in a yard and cools overnight, and the bond line absorbs that difference for years. Eventually the adhesive fatigues at the ends of the run, usually at the front corners where the flange curves and the stress concentrates.

The early sign is not a leak. It is a hairline in the sealant along the flange, or a slight lift you can feel with a thumb but not see. By the time water is inside, the adhesive has usually let go over a longer span than the visible crack suggests, so a bond line failure is probed along its full length before a repair length is quoted.

## What a drive through canopy does to the top front corner

Almost every high-cube that arrives with cap damage got it the same way: a drive through canopy, a parking structure entry, or a low branch on a residential route. The driver knew the van was tall and forgot for four seconds.

The mechanics of that strike are consistent and worth understanding, because they explain why the visible damage understates the repair. The van is moving forward. The obstruction contacts the top front corner radius, which is the most curved and therefore the stiffest part of the cap. The cap cannot deflect much there, so instead the whole cap is loaded rearward while the steel van underneath keeps going forward. The energy goes straight into the bond line.

The result is a cracked or crazed corner radius that looks like the whole problem, plus a bond line that has been peeled backward along both sides of the front of the cap, which is the actual problem. Repair the corner alone and the van leaks within a season, because the seam that was loaded is still open under the sealant.

So the inspection runs the full flange with a probe and a light, front to back on both sides, and the repair length is set by where the adhesive is still holding, not by where the fiberglass is visibly cracked.

Estimator note: on a strike this high up, ask where the driver felt it. If they felt it through the steering wheel rather than just heard it, the cap moved on its bond line and the seam is open even when nothing looks wrong from ground level.

## Working at height, and why the seam gets resealed rather than filled

All of this happens ten to eleven feet off the floor, which is a real constraint rather than an inconvenience. The work is done in shop at the Yorba Linda facility on staging, with the van positioned so the flange is reachable along its whole length. Laminate repair needs steady hands, controlled temperature and clean access on both sides of the flange, none of which is available on a ladder in a yard.

The repair sequence is unglamorous. The failed sealant is cut out and the flange cleaned back to sound adhesive on both faces. Cracked laminate is ground back to a taper, not feathered thin, and rebuilt in layers with matched resin and cloth so the repair carries load rather than just filling a gap. The flange is then rebonded with structural adhesive, mechanically clamped while it cures, and only then is the seam sealed on top.

That last distinction is the one that gets skipped elsewhere. Sealant is not adhesive. A seam packed with sealant over a bond that has let go looks perfect for a year and then leaks again in exactly the same place, because nothing structural was restored. Sealing is the final layer over a repaired bond, never the repair itself.

Once the cap is sound, the roof surface is recoated and resealed, posted at $750 to $4,500 across 4 to 20 hours. ## Questions

### I clipped a canopy but the cap looks fine. Should I still have it checked?

Yes. A forward strike loads the cap rearward and peels the bond line under the sealant, which leaves nothing to see from the ground. The flange is probed along its full length with a light, and catching an open seam early is far cheaper than a water damage repair later.

### Can a cracked fiberglass roof cap be repaired, or does it need replacing?

Most are repaired. Cracked laminate is ground to a taper and rebuilt in layers with matched resin and cloth so the repair carries load. Replacement is reserved for caps that are cracked across a large span or where the moulding itself is distorted.

### Why does resealing cost more than just running sealant along the seam?

Because sealant is not adhesive. If the structural bond has failed, sealing over it hides the problem for about a year. The flange has to be cleaned, rebonded with structural adhesive and clamped while it cures, and sealing is the last layer on top.

### Is my van tall enough to be a problem for the paint booth?

The facility is 35,000 square feet with a booth sized for a 45 foot coach, so a high-cube van fits comfortably. That clearance is the reason tall units get turned away by shops set up for passenger cars and end up here instead.
