## A Route Truck Works Harder Than Anything Else in the Fleet

Start with the duty cycle, because it explains every failure on this page. A long haul tractor might see two door cycles in a day. A beverage route truck with eight to twelve bays, stopping thirty times, sees several hundred shutter cycles a day and a hand truck rolling across the deck plate on nearly every one of them.

That is not wear in the ordinary sense. That is a machine running a duty cycle closer to a warehouse door than a truck body, mounted on something that also vibrates down the 55 at speed. Components on these bodies do not fail because they were built badly. They fail because they have done more cycles by their fourth year than most truck bodies do in their whole life.

The estimating consequence is that we quote these bodies by system rather than by panel. Nobody wants to repair one bay this month and the identical bay next to it two months later, so the inspection covers every bay even when the fleet only reported one.

## Bay Door Tracks, Rollers and Shutter Springs

Most beverage bodies use roll up shutters, either a slat curtain or hinged panels, running in a vertical track on each side of the bay opening and counterbalanced by a torsion spring. Here is the service sequence we work through on each bay:

- Cycle the shutter by hand and note where it gets heavy. A shutter that is heavy through its whole travel has a tired spring. A shutter that is heavy at one height has a track fault at that height.
- Inspect the track for the pinch that hand truck wheels and case corners produce at the lower third of the vertical run. That is the single most common find on these bodies.
- Check every roller for flat spots and seized bearings. One seized roller drags the slats and accelerates wear on the slat above and below it.
- Check slat or panel joints for elongation. A shutter that has been run against a bent track will have worked its joints oval, and a new track alone will not fix the noise.
- Test spring balance last, once the track and rollers are correct, because a spring that looks weak against a binding track often measures fine against a straight one.

## Bulkheads, Deck Plate and Bay Floor Wear

Bulkhead partitions divide the body into bays and do more than organise product. They tie the two sides of the body together and carry part of the load path from the roof structure down to the floor rails. A bulkhead that has been struck by a pallet or bowed by a shifted load is not a cosmetic item, and repairing the visible skin without checking the mounting at the roof and floor rails leaves the body less rigid than it looks.

Deck plate is the other big one. Whether it is diamond plate aluminum, a coated steel plate or a composite panel, the hand truck traffic wears a track down the centre of each bay floor and at the lip where the wheels transition over the sill. That lip is where the wear turns into a trip point and then into a torn edge that catches wheels.

Repairing it well means replacing the worn section rather than plating over it, because a plate laid on top raises the lip further and makes the transition worse. Where the substrate below has gone soft, the floor gets addressed properly. Floor repair and replacement is posted at **$500 to $9,500** for 4 to 40 hours. Bulkhead and partition work runs **$400 to $2,500** for 2 to 10 hours.

## Steps, Grab Handles and What Curbs Do to Side Skirts

Fold down steps and grab handles are the parts a driver touches most and the parts nobody inspects. A step hinge that has worn oval lets the step sit at an angle that the driver compensates for without thinking about it. A grab handle whose mounting has pulled through the body skin is a genuine hazard and an easy fix, and it is on our inspection list for every beverage body that comes in.

Side skirts and lower body panels on route trucks take curb damage constantly. Urban delivery means tight turns against high curbs, and the skirt is the lowest thing on the body. Bent skirt brackets get replaced rather than straightened, and where a skirt has been reattached repeatedly to a deformed bracket, we replace the bracket run so the next contact does not immediately reopen the same failure.

Step, side bar and running board installation is posted at **$400 to $2,500** for 2 to 10 hours, and mud flap and fender flare installation at **$200 to $800** for 1 to 4 hours.

## Making a Repaired Bay Disappear Into the Livery

Beverage trucks are rolling billboards, and a repaired bay that does not match the bay next to it is worse advertising than the damage was. Brand livery on these bodies is usually a printed vinyl wrap rather than paint, which changes the repair strategy entirely.

Vinyl wrap, partial and full, is posted at **$1,500 to $9,500** across 10 to 45 hours, with decal and graphics replacement at **$500 to $5,500** for 3 to 25 hours and decal removal and reapplication at **$400 to $3,000** for 2 to 12 hours. The judgement call is whether to reprint one bay panel or rewrap a full side. A wrap that has been on a truck for several California summers has shifted in colour, and a fresh print of the same file next to it will read as brighter. On a highly visible brand we usually recommend wrapping the full side so the seam falls at a body edge rather than mid panel.

## Questions

### A bay shutter is heavy at one height only. Is the spring going?

Unlikely. Heaviness at a single height points to a track fault at that height, usually the pinch that hand truck wheels and case corners create in the lower third of the vertical run. A tired spring makes the shutter heavy through its whole travel instead.

### Can you just plate over worn deck plate at the bay lip?

We do not recommend it. A plate laid on top raises the lip and makes the hand truck transition worse, which is what caused the wear in the first place. The worn section gets cut out and replaced level, and the substrate underneath is checked before anything new goes down.

### Should I rewrap one bay or the whole side?

On a highly visible brand, usually the whole side. Vinyl that has been through several California summers has shifted, so a fresh print of the same file beside it reads brighter. Wrapping the full side puts the seam at a body edge instead of mid panel where the eye catches it.
